The brief

 

The project called for a small physical keepsake connected to Nashville. Working from the client’s concept references, Excalis developed cowboy-hat and connected-boot charms in four colorways. The objects needed to work as finished souvenirs, with attachment hardware and individual presentation considered alongside the sculpted forms.

 

The challenge

 

Producing a single display model and preparing a complete batch are different tasks. This commission brought shape development, repeatable printing, finishing, hardware and packaging into one coordinated workflow. The hat and boot designs also had to remain recognizable at the scale of a handheld charm.

 

The solution

 

The finished hat measures approximately 3.05 × 2.44 × 1.58 inches; the connected boots measure 1.90 × 1.45 × 2.04 inches. Each charm was assembled with two 4.72-inch metal ball chains and presented in an individual holographic sleeve. Four colorways gave the run variety while keeping the underlying product forms consistent.

 

From concept to production

 

Excalis shaped the concepts in Nomad Sculpt, refined the geometry in Fusion CAD and prepared the production files in Bambu Studio. A1 mini prototypes supported early physical development before production moved to a P1S fleet and an X1C for multicolor work.

The final workflow included finishing, inspection, chain assembly and individual packaging. Treating those steps as part of production meant the deliverable was a complete keepsake rather than an unfinished printed component.

 

The result

 

Excalis delivered 300 finished units plus samples. The project demonstrates a connected path from reference imagery to sculpted geometry, physical prototypes and an assembled small-batch product.
